This may sound like a stupid suggestion, but have you tried scandisk (microsoft's)? Sometimes lost clusters need to be identified before doing some zen gardening. MS sys tools have a different method of counting sectors -that may be the hold up.
But 84% bad sectors sounds pretty bad. How the hell did you toast your bits? A grain of salt? I'd send the drive back to the hdd lab. If the company is cool they'll take it back to try and recover your data OR simply replace the thing if it's slag. Is it a Western Digital hdd?
